IntWare24 — multifunctional vending machines

How MUDA quietly eats away at your production

– and how to stop it

Many companies invest in modern machines, advanced ERP systems or production line automation. This is an excellent direction — provided that at the same time they do not turn a blind eye to the hidden sources of losses that occur every single day. In lean manufacturing we call them by one word — MUD

How much does searching for tools and PPE cost on the shop floor, and when does an industrial vending machine pay for itself?

10 minutes a day spent searching for tools, gloves or components × 100 people × 250 working days equals 4,167 hours per year. That is more than two full-time positions wasted on something that should be available instantly. MUDA does not disappear with a new CNC machine – it disappears with a vending machine that controls withdrawals and provides 24/7 access. A 25–30% reduction in PPE consumption and a 20–45% reduction in tool consumption is a result that shows up in the P&L, not just in slogans.

I am standing on the shop floor with a shift supervisor. An operator has just left the line to look for gloves. “It’s the same with you and with the competition – industrial vending machines. The only thing that matters is the price.” I hear this regularly. Then it turns out that in one plant a withdrawal takes 3–5 minutes, in another queues form, and in a third gloves and drills simply disappear without a trace. This is not a question of the price of the machine. It is a question of whether the system actually kills silent waste or just looks nice on the floor.

What is MUDA and why is searching for tools its quietest form?

MUDA is a category of waste in lean manufacturing that covers everything that does not add value from the customer’s perspective while consuming the organisation’s time, resources and energy, so that eliminating it allows productivity to be recovered without increasing headcount or investing in new machines.

In practice this means overproduction, unnecessary movement, defects and excess inventory. But it also means waiting and searching for tools, components or personal protective equipment. “It’s only a few minutes,” we hear most often. Scale, however, does the real work. Every search is time during which a machine stands idle or an operator works more slowly. And we are talking about only one type of loss.

How much do you really lose on a few minutes a day?

An operator spends on average 3–5 minutes on a single withdrawal of a tool or PPE item. With 50 operators and three withdrawals a day this comes to 450–750 minutes daily. That is 7.5–12.5 hours that do not go into production.

For a larger scale let’s take 10 minutes (including walking and possible queues) × 100 people × 250 working days. 4,167 hours. More than two full-time positions. On top of that come downtime, delayed order fulfilment, overtime and mistakes caused by time pressure. Often the reason for a stoppage is not a machine breakdown but missing gloves, a lost torque wrench or an unreadable label.

Besides… these losses rarely appear in monthly reports. Because no one measures them. And they eat margin and production flow every single day.

How does an industrial vending machine eliminate this type of waste?

There is no need to change the entire production system. It is enough to organise access to the resources people withdraw a dozen times a day.

A framework of four effects that work simultaneously:

  1. Point-of-use access 24/7 – withdrawal in 20–30 seconds instead of 3–5 minutes, without involving a storekeeper and without queues.
  2. Full control and limits – every transaction is recorded, the employee takes only what is actually needed, “taking for stock” disappears.
  3. Consumption reduction – PPE drops by 25–30%, tools by 20–45% (in the CNC industry closer to 45%).
  4. Data, integration and reconditioning – open API to any ERP, real-time stock monitoring, return slots for used tools and the ability to close the loop through reconditioning.

But to the point. The greatest value does not lie in the machine itself. It lies in the fact that the system removes uncontrolled material flow from the shop floor and turns it into data on the basis of which purchasing, stock and consumption decisions can be made.

What real savings and ROI do IntWare24 vending machines deliver?

In plants where the system has been implemented, PPE consumption falls by 25–30% within a few months – without reducing availability. The key is the recording of every transaction and the limits. A storekeeper often spends even half of their time issuing small items. The machine takes over this role and frees up a full-time position.

We calculate ROI according to a simple model from our audits: ROI = (A consumption savings + B operator time + C storekeeper time + D inventory optimisation) – cost of the machine.

For a shop floor with 50–100 people the time savings of operators and storekeepers frequently equal 1–2 full-time positions. On top of that comes better inventory turnover and less warehouse space. In short – the system starts paying for itself faster than most companies assume at the outset.

FAQ

How much does an industrial vending machine cost and when does it pay for itself? Cost depends on the configuration (number of compartments, equipment, number of machines). We calculate the payback individually on the basis of A+B+C+D. At a scale of 50+ operators the savings on consumption and labour time usually cover the investment quickly.

How does integration with ERP (SAP, Comarch, enova365, IFS) work? The system has an open API. We integrate stock levels, withdrawal history and replenishment alerts with any ERP. Reports and orders work in real time.

Is it possible to rent a machine instead of buying it? Yes. We offer long-term rental with the option to purchase for a symbolic one złoty as well as a trial option before the purchase decision.

What about tool reconditioning? The machines have return slots for used tools. We can handle reconditioning or disposal, closing the loop and reducing the cost of new purchases.

Does the system work on three shifts? Yes. 24/7 access without the need for a storekeeper on every shift.

How quickly is the effect on PPE and tool consumption visible? The first drops in consumption are visible after a few weeks. The full effect of 25–30% on PPE and 20–45% on tools usually appears after 2–3 months.

Do I need separate software? No. The entire ecosystem (machines, administration panel, optionally an info kiosk and time-and-attendance registration) runs on a single RFID platform.
